This is a project I have put off about a thousand times for various reasons and now I finally got the shits on and decided to do it.
Was just going to throw up a thread when its all done with some finished picks and specs but I know people like to see nitty gritty sometimes so might aswell show the progress.
Started off as a stock as a rock 95 STi RA in the original WRC Blue (Circa Sainz 555 WRC Era).

Intention is to keep it as stock as possible on the outside as I like the old school WRC look. I will be updating the bonnet, lights and grill to the later style (97-00) but the rest will remain. Dash will also be updated.
Goals are as close as I can get to 1100kg and 380ish atw, with a topmount so lag is also minimised. With all the hardware I have going into (and out of) the car I should be able to get there, hopefully.....
I bought an unregod 99 sti that I am butchering for bits and peices.
Leasing a warehouse for the next few weeks to get most of the major shit done so we have a few long nights ahead!

-Progressing, that is the loom out of the 99, I am doing a compleat wiring swap not a splice in. Its a big shit of a job but should make life much easyer for any work I need to do in the future.

-Inside is compleatly stripped ready to remove the sound deadening. I have already swapped the steering racks and colomns, the 99 dash crossmember is a fair bit beefyer then the 95 too. I still need to mod the firewall to fit the larger gromit for the 99 colomn aswell.

not saying m4/800 is crap but its a pain in the ass to set up as it hard to set it right.

go speak to whoever you want to tune it riggs, they will likely tell you the best ECU for your setup, and what they are comfortable with.

Daniel, nice list of goodies mate, i can tell that package has been given a LOT of thought.
As mitchy has said, speak to your tuner and see what he thinks. A fully optioned M4 should have enough features and give you a big enough map resolution, however if you see a SM4 or a m400/800 come up for a good price, maybe snap it up, with the parts going into this car you'd be wanting the very best tune to match.

Shitload of work involved just to get this far.
For some reason i never really wanted to build a car, always intended on buying something already done and set up because its easyer and I have very little spare time as it is. Problem is, its so hard to find one exactly how you want it so I kept holding off.
This just somehow came into fruition over time so here we are, building it from scratch.

Nice work good to see how much thought has gone into planning this build. If you haven't got the dash flocked yet and it's out of the car, myself or RS_Gav (if you ask him super nicely!) might be able to drop it off to Htek in Kelmscott as both ours should be ready for collection tomorrow or the day after :)

As for Ecu's, go Motec if you can find the right tuner otherwise Autronic is more commonly used.

Most places in Perth will tune MoTeC, Autronic, ViPEC and Link .... seeing as the last 3 the software is almost identical.
That TSL chargecooler is fuckin shit.. maybe worth getting rid of it?

The TSL cooler is one very dardy bit of kit. I'll throw some picks up of it when I get time. My setup should realise the potential it has as its one of, if not the best TMIC you can get.
They are very rare due to the sheer cost of the kits compared to any other Top or Front Mount setups, I just happend to pick it up at the right price :)
I am very keen to see how it performs, my research shows it flows enough for 400hp and significantly minimises heat soak but I'll let the figures do the talking. It will be a tight fit with the twist mount TD06 but it should go.
If it does not suit me, I will go PW V-Mount and let BALISTC and magic1 fight like 12 year old girls on crack over it.
On a side note, pulled the fuel pumps and senders out of the two cars as a comparison last night and got quite a surprise!
Seems Subaru took some shortcuts with fuel supply in the later models, much older RA pump is a good 50% bigger than the 99 STi one!

Bit of an update, some bad but some good.
Every last bit of sound deadening is now out and cleaned up.
Enigine side has had a few setbacks, the engine I bought was compleat and never been started so I was hoping it would be hassle free, wrong. Pulled it down to check everything was hunky dori and have had a couple of problems.
All the hoses will need to be replaced as they have perished
The heads were not serviced prior to being fitted by the previous owner and when I sent them to be serviced, ported and fit all the good shit we discovered they were cracked, quite a bit.
The timing belt tensioners have also shat themselves.
On one of the bores there is some pitting around the top lip. The block has had some detonation in a previous life however I spoke to Nick at ASG (Who build it) and he gave it the OK, however this is something that will eat away at me bigtime forever knowing it is there every time I plant my foot hoping it does not cause an issue.
So...
A pair of Lib B4 (No AVCS) heads have been sourced (They have bigger ports than the STi heads as standard) went to town on them and had a major porting job done. The cams, springs and retainers are being fitted as we speak.
New tensioner kit is ordered and all hoses will be replaced with silicone ones. New STi Head Gasked kit on the way aswell as manifold gaskets being sourced.
I will take the block to the machine shop in the next few days to see if they can use a tapered hone and get rid if the pitting on the lip, if it can't be done without compromising the engine I will have to split the block, find another and start again. A bit unfortunate but I suppose shit happens :( .

Started mine today, only managed to take about 5kg out from half the car, so I'd estimate a max of 10kg from something small like a Laser.
Mine was an absolutely bitch to get out, didn't have the dry ice thick enough. :( Will definitely have more on me next time.
What did you sue to clean it all up Riggs? Have heard citrus solvent or something similar is pretty good.

the pitting at the top of the bore i dont quite understand (unless i am fucking slow right now), if the engine has been built and never started, how was the pitting not addressed before ?

laser is old and cheap and wouldn't need as much deadening I would assume

Yeah I think that's where I went wrong. I paid for 3kg, guy told me to tell the other guy to just fill up my esky so I ended up with about 10kg at the end but I didn't apply it thick enough, didn't get it cold quick enough. :( Still a couple bits in the front and the whole boot to do so I'll have to get a fair bit this time.
Where'd you get yours from, BOC Gases? $10/kg?

also, i kept a bit of a spreadsheet on the weightloss in my car. I had it down to 1130kg with the 5 speed and half cage, here is some of the stuff i measured. mine still had carpet, rooflining, all the internal plastics etc
Rubber & foam from firewall 5

Sound deadening from interior, boot and parcel shelf 2
Scissor jack and mount 2.2
RA rear seat 8.5
stock battery 10kg - braille battery 5kg 5

Stock rear strut 8.5kg - DMS Rear /wo 6.5kg 4

Is there any hazard related to removing the rubber/foam from the firewall? ie. What is it's purpose, sound deadening or as a 'fire blanket'?
Was looking at it the other day when I was dry-icing my sound deadening and wasn't too sure whether it would have to stay or not... The more I can remove the better as I'm hoping to have the car well below the 1000kg mark.
PS. What kind of soft pingpingpingping keeps carpet, roof-liner and interior pieces! :D

Would love a full 5 dog, waiting for a certain Holinger to come up for sale... Again..
I will be keeping the door trims and pillar linings, and yes did the rear parcel shelf. Got rid of the rear wiper too (3ish kgs itself)
Every bit of carpet, foam and plastic that I could take out I did. I will put new carpet back in (not carpet and felt underlay just thin car carpet).
There will be nothing behind the dash. Heat exchanger, aircon all gone. May put an electric de-mister in if I get steamy windows a lot.
Seats, control arms and a few other little things are still to be done but will get there!
Being an RA seats were already reasonably light and a very, very snug fit compared to the 99 STiand GD STi seats. Looking into some solid Recaros atm.

As long as you blank off all the holes properly where you have removed the rubber you will be fine. The metal acts as your fire wall, felt just stops your feet getting hot and noisy.

I will be keeping the door trims and pillar linings, and yes did the rear parcel shelf. Got rid of the rear wiper too (3ish kgs itself)
Every bit of carpet, foam and plastic that I could take out I did. I will put new carpet back in (not carpet and felt underlay just thin car carpet).
There will be nothing behind the dash. Heat exchanger, aircon all gone. May put an electric de-mister in if I get steamy windows a lot.
Seats, control arms and a few other little things are still to be done but will get there!
Being an RA seats were already reasonably light and a very, very snug fit compared to the 99 STiand GD STi seats. Looking into some solid Recaros atm.

I put an 03 wrx black carpet back in my MY93, i stripped all the foam out from under it before it went back in.
I would definately consider putting heater gear back in the car, especially if you ever want to do Collie or any event in the rain. When i did the SES Albany windfarm this year, I had the screen fog up when I was flat in 6th gear. I will definately be putting it back in. Heated screen is also a good idea but $$$

Progress report. Nothing much happened for a while but getting back to it again.
Block is being rebuilt from scratch. Darton Flangetop Sleeves on the way from the US going in Closed Deck EJ20 Block.
Fitting all new Cosworth bearings and Rings aswell as ARP head studs and case bolts. All clearances and full balancing to be done.
Also picked up in my travels:
Full R180 Rear end with STI Plated 2 way Diff
2 Pots and DBA 4000s for the rear
Power Enterprise 800cc side feeds
Speedline ST2s (Finally convinced Jester)
Bond half cage
Hyperflow Catch Can
Cosworth 12mm High Volume oil pump
2 x One peice Recaro buckets & rails
Sparco 3 spoke dished rally wheel and boss kit R325
Once engine is together we can start on the fab work for the turbo/cooler and fuel system.

Having a change of heart (again) and want to go PW V-Mount.
Anybody wants the Ducks nuts Charge Cooler (designed to suit GD but easily modded for GC) and PWR 40mm alloy rad make me an offer!
Everything needed to finish engine has arrived and with appropriate parties.
Was going to be doing a full cage while this was happening but due to other issues its a no-go till much later on.

Some info on the cooler, its hard to find actual data but this is what i know:
(UK based) Pace and TSL Motorsport developed charge cooler, water to air and air to air (Dual core TMIC). The water pump was sourced from a company over here but no idea which one.
Retailed for around Aus $4K new. The one I have is off the TSL demo car, never fitted to a car here. Very rare kit, I think there may be one fitted to a car over east but afaik this is the only one in WA. The kit is a direct bolt on for GD WRX/STI. Only thing I would recomend would be to get a splitter plate made to get a good seal for the airflow from the scoop.
Build quality is exceptional. TSL tested them to 25psi and they are capable of supporting 400hp (TSL have rated them to 440).

I can't churn out tech data for you on before intercooler/after intercooler temps vs. load vs. boost vs ambient temp etc etc. However I can say that using my PSI3 which reports intake temp the car typically saw between 4-15 deg C above outside temp in late spring weather on regular driving (blasts and normal tootling around). After the new kit on the drive home on a hot day last week (temp 27 deg C) the PSI3 quoted 27 and at one point 26. As well as that, following a post fitting 'spirited run' with Graham driving, we got back, popped the bonnet to a crackling toast cooking engine. You couldn't touch the engine as it was so hot yet the intercooler (still in the usual position) was cold to the touch.

Ok,
Block was almost ready for assembly, however Performance Mods who did all the work could not machine the main thrust bearing/washer to the rear (Its in the centre currently), apparently his line borer did not have a long enough bit to do it.
Quick ring around and the guys at CGC were happy to do it so thats where it is now. Hopefully ready in a week or 2, then it gets assembled.
V-Mount kit also arrived yesterday, spent most of the afternoon fapping over it.

May as well throw an update in.
All machining work on the block is compleat and after sitting behind my desk for ages everything is now with the builder and in the cue. Once its built and dropped in an in-law of mine who is a magician with all things metal will be fabricating seamless piping and fitting the V Mount, reverse manifold blablabla.
Also looking to ditch the stock loom and re-wire the car from scratch, a big job but ditching the 20 odd kg loom and it may be worth it.
Decision was made to run purely on E85 so ID2000s and Aeromotive fuel rails are on the way as well as other ancillary fuel system stuff.
Cosworth plenum, Cosworth TGV deletes, Crawford High flow water pump and few other bits have also been ordered.
Almost went for a dry sump kit while I was at it but could not justify the massive cost + the maybe $3-5k cost to fit it properly so for now that stays on the one day list.

The beauty of the ID's is they can still run like a stock injector at less than half duty, so it gives plenty of headroom if anything changes. That and I'm pretty much going to shovel as much boost as I can into the thing.

Yep ID2000's FTW, gives you the all the capacity you could need and still run sweet @ low revs. Sounds like this will be done before I finish the MWP, I might have to pull finger and do something about that. :)

So the engine is assembled and in the next week or 2 should be ready to drop into the car. Then starts fab work on V-Mount, fuel system and maybe a re-wire.
Was going to have it painted first but now that I'm going to add flares and silly wide rubber I'll just get it running then worry about how pretty it is later on.
OOoo an actual update! Amazing... Can't wait to see this running in 2014! :cool:
